We have a central, 3 primaries and 75 secondaries under each primary.

The schedule.box and replmgr.box always have over 100,000 files in them. We have an East coast, West coast, and Canada Primary.

If i got a new primary and moved all of the midwest sites onto it,, i would be taking about 1/3 of the load off of the east and west primary... Does this sound like a sensable idea?

Thats a tough call man. I would use the SMS 2003 Capacity Planner spreadsheet to help decide on load and design. A google serach will produce the document for you.

I have been working on that, but when i try to calculate the load for the primaries and central.. tells me that it cant because "location to be analyzed can only be an edge location, all others must be primary site locations"

What service pack are you on?  There was a hotfix for SMS2003 SP1 that addressed backlogs in schedule.box  Or there is this one for replmgr.box.

Or, if memory serves, both of those inboxes are for files being sent up & down the heirarchy.  Perhaps you have to increase the Maximum concurrent sendings of your standard sender (Senders, Standard Sender, Advanced tab), or you need to increase the # of Concurrent distribution settings (Component Configuration, Software Distribution, Distribution Point tab).  I'd probably try increasing those settings by 1 or 2, wait a few days, and see if your average of 100,000 decreases (without a noticable decrease in server responsiveness, or an increase from your WAN team telling you that "SMS is using too much bandwidth"  :-) 

If the # of files decreases, but it still too high, increase again by 1 or 2 for a few days.

Also, are you doing crazy things like inventory every hour or heartbeat every hour or something that's just too much for the link between them?
